Well I'll share my method.

I use Downloadhelper, a plugin inside Firefox to download mp4s from youtube then use Pazera (mp4 to Avi converter) to change the size. Easy.

Probably the best free AVI tool is VirtualDub. It's not noob friendly, but once you learn everything, it's really good.
